Roll Forming Process
Roll Forming is a manufacturing process that forms a strip of metal into a desired cross section using a series of forming rolls or dies mounted on powered spindles. Because the tooling for the roll forming process is initially expensive, large production quantities are usually required to justify the initial production cost. Most custom roll form companies or job shops have a minimum footage requirement of sufficient quantity as to make the cost of manufacture practical. Sometimes roll forming is the only feasible way to make a product. Small production quantities may be practical for some special products that can demand a sufficient price because they are in some way unique or rare.

The "flower pattern" is developed using the estimated number of passes that the designer thinks will be needed to produce the shape and maintain the necessary manufacturing tolerances. From the "flower" the dimensions for the individual passes are derived. The drawing illustrated above shows a "Hat" section using twelve passes to achieve the desired form.
